3D Printed Tools for Prototyping and Low Volume Sheet Metal Forming: Metal manufacturing is essential for all areas of the economy. Because of their strength, stiffness, and long-term durability, metal components are used in applications from appliances to construction parts and car body panels. Traditional metal manufacturing techniques include forming, casting, molding, joining, and machining. Sheet metal forming involves various processes where force is applied to a piece of sheet metal to plastically deform the material into the desired shape, modifying its geometry rather than removing any material. Sheet metals can be bent or stretched into a variety of complex shapes, permitting the creation of complex structures with great strength and a minimum amount of material. In this article, learn the basics of sheet metals, the various sheet metal forming processes, and how to reduce the cost of sheet metal forming with rapid tooling and 3D printed dies. For a detailed overview and the step-by-step method, watch our webinar or download our white paper: formlabs.com/blog/sheet-meta… Research conducted by Shane Wighton. Check out the fantastic 15-minute video related to sheet metal forming on his YouTube channel 'Stuff Made Here'! Its top-notch engineering content. Shane Wighton, from the YouTube channel Stuff Made Here, used 3D-printed tooling to form a sheet metal component as part of a concept validation process. Metal manufacturing is essential for all areas of the economy. Sheet metal forming is the most cost-effective forming procedure today for manufacturing parts in large quantities. It can be highly automated in factories or, at the other end of the spectrum, manually operated in metal workshops for small series parts. It is a versatile, consistent, and high-quality procedure to create accurate metal parts with limited material waste. From metal cans to protective housing for hardware, parts created by sheet metal forming are found everywhere in our daily lives. In this article, learn the basics of sheet metals, the various sheet metal forming processes, and how to reduce the cost of sheet metal forming with rapid tooling and 3D printed dies. Because the unfused powder supports the part during printing, there's no need for dedicated support structures. This makes it easy to design print-in-place assemblies—enabling unique, integrated parts that require no additional hardware and come out of the printer fully assembled. Our Nylon 12 sample part demonstrates many of these capabilities, featuring multiple moving printed-in-place components and fine details that highlight the minimum feature size achievable with the Formlabs Fuse 1+ 30W. In SLS 3D printing, the unused powder acts as a support material during the printing process, eliminating the need for additional supports and enabling the production of highly intricate and complex designs. The unused powder can be recycled and prepared for the next print job, which reduces material waste. It is advisable to maintain a refresh rate that matches the packing density of the build chamber to achieve optimal waste reduction. 3D Printing Wallets: Lockcard is a fast-growing startup based in the south of Germany that aims to develop wallets with the smallest possible dimensions. Co-founder Aaron Rau was growing frustrated with the lack of wallet options that were sleekly designed and affordable, yet didn't take up too much space in his pocket. That’s how the Lockcard Wallet was born. Since releasing the keyplate, previously known as the lockcard, in 2020, they have developed a number of other modules, such as cash compartments and AirTag extensions, and have sold over 100,000 products. At Lockcard, the Formlabs Fuse Series SLS 3D printers are an essential part of the business model; they are used as prototyping tools but also to produce end-use parts sold to customers. The product development process always starts with an idea. However, at Lockcard, the steps that follow this idea are sped up thanks to the Fuse Series printers. Rau says that once they develop the CAD model, the prototyping process is very quick. They can print many iterations of the same project thanks to the large build chamber of the Fuse SLS 3D printer and move on to final production significantly faster than if they used different manufacturing methods for the different production steps. The team at Lockcard is constantly looking to optimize their daily operations, which they share the results of on their numerous social media pages. Many of those optimizations include the use of the Formlabs Form 3+ SLA 3D printer. With Tough 2000 Resin, which Rau appreciates for its strength, the engineering team can print parts that allow them to build fixtures and assemble their products more efficiently. The resin's excellent deformation resistance makes it ideal for these types of parts that need to remain stiff even under pressure. Learn More: bit.ly/4f1Tinb

We should not expect the same performance from a 3D printing polymer mold as from a machined metallic one! Critical dimensions are harder to meet, cooling time is longer because the thermal transfer occurs slower in plastic, and printed molds can break under heat and pressure. However, companies across multiple industries are continuing to implement 3D printed molds, with Formlabs hardware and materials, into their short-run injection molding workflows, enabling them to quickly produce hundreds to thousands of parts. From designing functional prototypes with end-use materials, to fabricating parts during pilot production, or manufacturing end-use parts, 3D printing injection molds is a cost-effective and quick way to produce parts in limited quantities. Clear Resin V5 has been one of our most popular resins on Form 4. We've printed clear lenses, enclosures, anatomical models, and more, but we wanted to see if we can get Clear Resin V5 to be as clear as a common household item—a glass. This was just a visual proof of concept, so we even had to label it to avoid it being mistaken for a real glass and ending up back in the kitchen! Learn more about Clear V5: bit.ly/3zL1Waj

We 3D printed a transradial prosthesis designed by Brent Wright. The frame is printed in Formlabs BioMed Durable Resin, a transparent, fracture-resistant material, while the inner liner uses TPU 90A Powder, manufactured on the Fuse 1+ SLS ecosystem, to create a complex lattice structure without support structures, enhancing patient comfort. We’re currently evaluating the design and materials and will be sending the parts to PSYONIC, where they’ll integrate it with their product, the world’s first touch-sensing bionic hand! Stay tuned for Part 2, where we’ll showcase the touch-sensing bionic hand assembled to our 3D printed frame and liner. Read here how PSYONIC developed a bionic hand using additive manufacturing: formlabs.com/blog/psyonic-ad… Find here more info about the Ability Hand from PSYONIC: psyonic.io/ability-hand

By providing detailed visualizations of cardiovascular anomalies, 3D printing empowers surgeons with crucial insights that can lead to more precise interventions and improved patient outcomes. In this video, you can see some advanced models developed by Samuel Guigo, Coordinator at WPRINT. The first model is a complex splenic artery aneurysm used for flow simulation. The second is a training model used by the neuroradiology unit at CHU de Brest, where annual simulation sessions in mechanical thrombectomy are conducted using 3D printed models. These models were printed on a Formlabs SLA printer using Flexible 80A resin, offering excellent transparency and flexibility. Find out more about 3D printing at formlabs.com
